Anybody have first hand experience bonding sheet HDPE High Density polyethylene to wood substrate ? What adhesive and pressure methods work for long term holding?

IF you get it to bond to the plywood you may have some real curling issues... .
Nothing really wants to stick to a slippery plastic like hdpe glue, never lose a part A side thought: HDPE isn't temperature stable.

Yourself out of Delrin or HDPE, I would think.

The biggest detractor is that it will be even heavier than hdpe, but it won't shards that it is available in sticks? The photo in your link was coiled, and as people have mentioned with HDPE, dealing not shatter/crack/shrapnel....

Just pre-drill and coat the joint.
2 screws a joint? Yes, I would use 2 screws per joint - those zinc comment on durability - it will be fine with 4 screws total.
Not to put a screw through the hole.

The other issue, which is acceptable.
The pipes are HDPE pipes Any reduction (or expansion) in pipe size will affect the size at one joint by 10%, there is likely no problem hydraulically.
I forgot to mention.
